Same thing is happening with the cooling fan relay in the wife's car...
I eagerly await suggestions.  I assume the problem is my otterstat
switch and your defrost switch.

 

One thing to test - get the relay chattering, and then unplug the
defrost switch and see if it stops...

When my rear defog switch is pushed completely in the 'off' position, 
the relay makes a buzzing noise. If you open the relay you can see the 
inside part vibrating back and forth like crazy. I have to keep the 
switch kinda inbetween the on and off positions so this won't happen. 
Is this normal? I replaced the relay and the same thing happens.
