[DML] Aircon evaporator fun....again

Does anyone on the list happen to have a complete evaporator core that you
could take a photo of the rear of it for me please (the side where you have
the two pairs of pipes coming out).

I recently posted on the DML that no heat was arriving at the drivers side
foot well. I found out with careful checking that heat is coming out of the
correct lower duct on the transmission tunnel. The problem is that there is
a HUGE air leak from behind the core where the pipes come out and disappear
though the fibreglass towards the dryer area.

I can feel with my hand that the sponge when manipulated does interrupt the
airflow and through further probing (as the unit is currently fully
installed in the car) I can actually feel the mesh of the evaporator itself.
The best way to reach around the back to feel what I am feeling is to press
the brake pedal with your right hand which creates enough room for your
straight left arm to disappear down the back of the evaporator assembly.

By seeing a photo of what is installed in the car I can then work out what
is wrong. From memory it is just a bit of sponge covering the hole that the
2x evaporator or heater core pipes come out of on the evaporator assembly.
It is just the fit of this foam that keeps the airflow in the unit and not
wasted by flowing out through the back.

Anything you can offer as advice would be of great use.

I am hoping I can make some kind of plastic template to cover the hole and
fit around the pipes to give a great seal.

Thanks
